While it’s not always a good idea to find a way to weld faster, there are situations when welding faster may produce a better product or a few simple changes can speed up the time on task.
Stick Welding — If you learned to weld years ago, you likely learned using an arc welder. Stick welding for many years has been the most popular method for most home-shop welding needs. This process uses an electric current flowing from a gap between the metal and the welding stick, also known as an arc-welding electrode. Stick welding is an effective method for welding most alloys or joints and can be used indoors and outdoors or in drafty areas. It’s also the most economical welding method and provides the ability to create an effective bond on rusty or dirty metals. However, this method is limited to metals no thinner than 18-gauge, requires frequent rod changing, emits significant spatter and requires that welds be cleaned upon completion. Stick welding is also more difficult to learn and use, particularly the ability to strike and maintain an arc. Arc welders are available in AC, DC or AC/DC, with AC being the most economical. It’s used for welding thicker metals of 1/16 inch or greater. These machines are a good choice for farmers, hobbyists and home maintenance chores.
In many shops, the operator has to go to a tool room or supply area for a new contact tip, coil of wire or other welding accessory. This takes valuable time away from the welding cell and slows down overall productivity. To improve the operating efficiency and minimize wasted time, companies should stock at least a limited supply of all necessary items near the welding station – this includes shielding gas, flux and wire. Another helpful productivity enhancing tip is to switch to larger spools of wire such as from 25 lb. spools to 44 or 60 lb. spools to even larger packages of 1,000 lb. reels or 1,000 lb. drums. A simple switch like this means less changeover time, which adds up over the weeks, months and years. Shops should also be on the lookout for shielding gas waste. A simple device called a surge turbine can be placed at the end of the gun to provide a digital readout of the gas surge and flow rate. If the surge rate is high, investing in a surge guard can reduce the pressure, eliminating gas surges and waste. Leaks in the gas delivery system can also create a potential loss of money. By looking at the amount of consumables purchased each year and then examining the total gas purchased, a company can determine if there is a significant loss. Welding manufacturers and distributors should be able to provide average utilization figures so that loss can be detected. If there is a loss suspected, one of the easiest ways to check for leaks is to shut off the gas delivery system over the weekend. Not all aluminum alloys are weldable: For example: 7075 and 2024 are not considered readily weldable using TIG welding. You can usually TIG weld them and they might be fine for a tool tote or some little art project…but don’t be fooled. You can’t depend on the welds in critical applications. Take a tree stand for instance. Lets say Joe gets a good deal on some aluminum angle iron at his friends scrap yard and he decides to make a tree stand. Joe has no way of knowing what alloy of aluminum he got from the scrap yard. He makes the tree stand, it holds together and looks just fine. The welds are real pretty…like a stack of dimes. One day he is sitting in his tree stand about 20 feet up a tree. The stress corrosion that has been happening on a microstrucutural level since he finished welding the tree stand finally comes home to roost and CRACK!!
MIG welders handbook: how to become a better welder and how to select the best welding equipment. For DCEN welding on steels, 1/16″ will work in the 20 to 100 amp rage as long as you prep it right. If you are using 20 amps, you will need a needle sharp point to get good crisp arc starts. At 100 amps, you might not want quite a needle sharp point or you might be putting a smidge of tungsten in the weld. You need a blunter taper. Some charts extend the range to 150 amps for 1/16, but I think that’s way too much. Why not just swap to a 3/32 at that amperage.? 3/32″ is good from about 65 – 200 amps. And 1/8″ 2% thoriated electrodes are good in the 85 – 300 amp range. ( Drop all these numbers by about 30% for A/C) Using helium mixed with the argon will also change the recommended currents because the arc is hotter with the same amps. These recommendations are from down and dirty experience and don’t come from a chart. Most charts I have seen tell you a 1/16 tungsten is good all the way to 150 amps…Please.
Before you start welding, make sure all of your connections are tight — from the front of the MIG gun to the power pin attaching it to the power source. Also be certain there is no spatter buildup on your consumables and that you have a ground cable as close to the workspace as possible. Whenever possible, hook the ground cable on the weldment. If that is not possible, hook it to a bench. But remember: The closer it is to the arc, the better. If you have a questionable ground, it can cause the gun to overheat, impacting contact tip life and weld quality. In addition, regularly clean any shavings from the welding wire or debris that collects on your consumable parts and in your liner using clean compressed air.
Make sure everything is ‘squeaky’ clean. TIG welding is not tolerant of any contaminants. Be sure to clean your base metal with a good degreaser, BEFORE you scrub it with a dedicated wire brush. Do not use the same brush on different kinds of metal. Wipe the filler rod down with degreaser, too. Get comfortable. Whenever possible, I like to be seated when I’m welding. Even in situations where sitting isn’t possible, any little adjustments to my stance or body position that make me more comfortable will have a noticeable effect on the weld.
